8.3. Repair of knots of the transmission

Operations which need to be executed before repair
• Remove the transmission and differential.
• If only the transmission is subject to repair, it is necessary to remove a back case of the transmission together with secondary and primary shaft from a transmission case.

 Switching mechanism case

Removal
1. Turn off a stopper of discharge of oil from a case.

2. Turn out bolts of fastening of the case to a case of the transmission and remove its (fig. 8.29).

       PREVENTION
The remaining parts of the case are insufficiently strong therefore do not remove them.

3. Fix by bolts the case on the assembly KM-552 device (fig. 8.30).
4. Remove the holding ring, the plug, a press spring and the intermediate lever of switching from the directing pin.
5. A center punch remove the remained pin from a finger of switching and a switching rod. Exclude falling of details.
6. Extend a switching rod.
7. Remove a pin from rubber connection, previously having cut off a rivet head.
8. Remove a sealing ring from the case.

9. Remove the conducted screw gear wheel of the drive of a speedometer for what turn off a bolt with a six-sided head of fastening of the holding plate (fig. 8.31).
The screw-driver remove the lever from the transferring part and a screw gear wheel.

10. Unscrew the switch of lamps of a backing, at the same time keep in mind that oil does not follow (fig. 8.32).

6. A stripper of KM-161-A remove the synchronizer of the 5th transfer from a secondary shaft together with a bracket of KM-161-2 (fig. 8.37).
7. To remove the synchronizer, previously include two transfers (i.e. the 3rd and a backing).
8. Previously remove a lock ring in a forward part of the synchronizer.

9. Remove from a secondary shaft a small gear wheel of the 5th transfer, the needle bearing of the 5th transfer, a lock ring for persistent washers and both halves of persistent washers (fig. 8.38).
10. The needle bearing can be slightly curved and open.

11. A stripper of KM-553-A remove a big gear wheel of the 5th transfer from the block of gear wheels (fig. 8.39).

12. Install the support plate under knot of gear wheels (fig. 8.40).
13. Previously remove a lock ring from a forward part of gear wheels.

       PREVENTION
The support plate should not sit on primary to a shaft of knot of gear wheels.

14. Turn out bolts of fastening and remove the basic bearing with a doggie from a case.
15. To replace a doggie, a vypressuyta a pin of the basic bearing.

16. By means of KM-457-A adaptation together with KM-328-B turn out 4 stoppers of the persistent lever of switching (fig. 8.41).

Primary shaft / block of gear wheels

Removal
1. Turn off and remove a partition for lock pins from a case.
To remove a partition, previously include two transfers (i.e. the 2nd and 5th transfers). Subsequently, after inclusion of the 3rd transfer, the partition is squeezed out.

2. A core beat out a lock pin of forks of the 3rd and 4th transfers and transfer of a backing (fig. 8.42).

       PREVENTION
At knocking-out of the lock pins holding the top parts of all rods of switching use wooden whetstones not to damage a rod of transfer levers in a back case.

3. Remove rods and forks of switching of the 3rd and 4th transfers and transfer of a backing from a case.

4. Take the lever of switching of the 5th transfer from a case (fig. 8.43).
5. The coupling of inclusion has to be in neutral situation.
• To remove secondary and main shafts of the transmission together with an intermediate gear wheel of a backing, a fork of switching and a rod of switching of the 1st and 2nd transfers from a case, squeeze a separator of the bearing of a secondary shaft, using kruglogubets for removal and installation of a lock (cutting) ring.

• Use the replacement tool from thin-sheet steel A (fig. 8.44) to take the holding ring under a tension.
• In the same time use flat-nose pliers for removal and installation of a lock ring to open a separator In the bearing of the block of gear wheels (the help of the second mechanic is necessary).

6. Manufacture the replacement tool of thin-sheet steel by the sizes given on the figure 8.45.
7. Squeeze a lock ring of the bearing of a secondary shaft, using kruglogubets for removal and installation of a lock ring.

11. Remove an intermediate gear wheel of a backing from the end of a case.
12. Fix a shaft clamp between protective tightening devices in a vice.

13. To remove a back case, carefully knock with the hammer through a core from brass (fig. 8.49).
14. Note the provision of a lock ball.

Dismantling of a main shaft
If teeths of gear wheels are damaged, the corresponding gear wheels need to be replaced.

1. Vypressuyte a main shaft from the block of gear wheels, using (fig. 8.50) corresponding дорн.
2. Vypressuyte the ball bearing from the block of gear wheels, using дорн KM-407-A. Before it remove a separator from a forward part of the ball bearing.

Dismantling of a secondary shaft
If teeths of gear wheels are damaged, replace the corresponding gear wheels.
1. All gear wheels, needle bearings and synchronizers of a secondary shaft are removed equally.
2. Vypressuyte the ball bearing, an expansion washer, the axial needle bearing and a gear wheel of the first transfer, using corresponding дорн.

Before it remove a separator from a forward part of the ball bearing. Place two steel corners under a gear wheel to vypressovat its (fig. 8.51).
3. Remove the needle bearing of the 1st transfer from a secondary shaft.
4. Vypressuyte synchronizer 1 and 2nd of transfers and gear wheel of the 2nd transfer. Before it remove a lock ring from a forward part of the synchronizer.

5. Place two steel corners under the synchronizer to vypressovat its (fig. 8.52).
6. Remove the needle bearing of the 2nd transfer from a secondary shaft.

7. Remove a lock ring of a persistent washer, both half of a persistent washer, a gear wheel of the 3rd transfer and the needle bearing of the 3rd transfer from a secondary shaft (fig. 8.53).
8. The needle bearing cutting can also be slightly curved up.

13. The secondary shaft and a gear wheel of a secondary shaft – one detail cannot be also divided (fig. 8.54).
14. Replace a gear wreath and a gear wheel of a secondary shaft always only in couple.
15. Remove the transmission and differential from the car.
16. If it is necessary, remove the needle bearing supporting a main shaft from a transmission case. Before making it, turn out a bolt of fastening of a fork of switching off of coupling on the separating clutch lever and remove the bearing of switching off of coupling from a transmission case.

17. Using KM-523-1 and KM-523-3 devices, remove the needle bearing (fig. 8.55).
18. Install the transmission and differential in the car.
19. Using KM-556-A adaptation or a stripper 21/5 together with a countersupport 22-1, remove the needle bearing of a case of the transmission.
20. If necessary, using KM-557 adaptation or a stripper 21/8 together with a countersupport 22-2, remove an external ring of the roller bearing of a secondary shaft.
21. For removal of a ring establish a countersupport with two steel plates on a transmission case.
Differential

1. Turn off bolts of fastening of a case of differential to a case of the transmission (fig. 8.56).
2. Note the provision of a basic ring on a transmission case.
3. Check a gap of conic roller bearings. Move a hand a differential box in the axial direction.
4. If there is an axial gap, it has to be taken into account at the subsequent installation.

10. Move KM-466-2 adaptation down.

15. Using KM-161-A devices together with captures by KM-161-3 and a press detail of KM-161-4, remove internal rings of roller bearings from a box of differential (fig. 8.61).

16. Turn off 6 bolts of fastening of the conducted gear wheel of the main transfer to a box of differential (fig. 8.62).
17. The hammer through a brass core bring down the conducted gear wheel of the main transfer.
18. Always replace the conducted and conducting gear wheels of the main transfer only in couple.
19. To remove the conducted gear wheel of the main transfer, removal of a gear wheel of the drive of a speedometer and conic roller bearings is not required.

20. Turn off the bolt with a round head holding a shaft of satellites in a box of differential (fig. 8.63).
21. Remove a shaft of satellites from a differential box.

22. Remove satellites and semi-axial gear wheels from a box of differential (fig. 8.64).
23. Remove laying and flat persistent washers from differential and a semi-axial gear wheel.
24. Clean all removed details and check them for existence of wear, zadir, damages and formation of hair cracks and replace them if necessary. The case of the transmission has to be ideally cleared by intensive rinsing.
25. Apply a large amount of lubricant of extreme pressure of the transmission to the basic or contacted surfaces of the rotating details and adjacent surfaces of all details established or pressed into place.

Installation
1. Before installation apply lubricant of extreme pressure on a shaft of satellites, satellites, laying and flat persistent washers.
2. Establish semi-axial gear wheels of differential and satellites, laying and flat persistent washers and a shaft of satellites in a differential box.
3. Fix a shaft of satellites by a special bolt with a round head.

4. Using KM-525 adaptation, establish a new leading gear wheel of the drive of a speedometer in a differential box so that it was latched on the place (fig. 8.65).
5. Previously heat a gear wheel of a speedometer and KM-525 adaptation to temperature of 80 °C on a water bath.
6. Using KM-524-A adaptation, fix a differential box in a vice.
7. The cam mechanism arrange over deepenings in a differential box.

8. Grease teeths of the conducted gear wheel of the main transfer with lubricant for bearings (fig. 8.66).
9. Screw bolts of fastening of the conducted gear wheel of the main transfer to a box of differential and tighten their moment 70 N • m.
10. Previously heat the conducted gear wheel of the main transfer to temperature of 80 °C.
11. For check of temperature use the special thermopainted pencils "Feyber Castell".
12. Use new bolts with a six-sided head.
13. Replace always the conducted and conducting gear wheels of the main transfer only in couple.
14. Note tags of flutes (constant flutes at top of teeths).

16. Using the KM-305 and KM-451 tools, press an external ring of the conic roller bearing in a basic flange and a basic ring (fig. 8.68).
17. Using the KM-519 tool, press both epiploons of power shafts in basic rings and a basic flange.
18. Clear the condensing edges of dust.
19. Put multi-purpose grease between working edges of epiploons.
20. Insert a differential box into a transmission case.
21. Using the KM-520 tool, screw up a basic ring on a case.
22. Grease a carving of a basic ring and rubber of a sealing ring of both parts of a support (a ring and a flange) with multi-purpose grease (these points have to be tight for oil).

Adjustment of a tightness of conic roller bearings of differential ( a transmission case with the transmission and differential are removed)

New roller conic bearings
When replacing roller conic bearings they need to be established by a vvorachivaniye in a basic ring with a preliminary tightness the measured torque causing slipping made 170–190 N • cm with a frequency of rotation of 0,016 min.-1. For this purpose it is necessary to remove previously a case and the transmission gear from a transmission case. For measurement of torque it is necessary to use the KM-455 tool installed on a differential box.

Repeatedly established details (the bearing is earned extra)
When replacing a basic ring, a box of differential or a case of the transmission and use of the KM-455 tool together with the KM-536 measuring instrument the torque causing slipping (with group of gear wheels of the transmission), has to be measured first of all (the ring of the bearing is established on a tag) and to make 60–100 N • see.
In the last turn the general torque – the measured plus additional 80 N • is regulated see.

Recovery adjustment with use of tags
1. Without axial gap
When the details suitable for reuse, such as conic roller bearings, basic ring, box of differential and case of the transmission, are previously removed, conic roller bearings are installed with a preliminary tightness by a vvorachivaniye in a basic ring in the same situation in which they were before removal (determined by the tags put previously).
2. With an axial gap
If the axial gap was measured in conic roller bearings before removal of differential, the torque causing slipping has to be measured first of all (with transmission gear wheels) and to make 60–100 N • see. In the last turn the general torque – the measured plus additional 80 N • is regulated see.
a. Fix a basic ring by a vvorachivaniye on a lock plate.
b. Insert the corresponding traffic jams into a basic ring and a case of the transmission.
c. Screw a differential box on a transmission case. Attach a sealant to a box lubricant for bearings. Use new bolts with a six-sided head.

Back case with primary and secondary shaft

1. If the plug supporting a secondary shaft is previously removed, using KM-523-1 and KM-523-4 devices, press the new plug in a transmission case against the stop (fig. 8.69).

2. If the needle bearing of a shaft of the transmission is previously removed, using KM-523-1 and KM-523-4 devices, install the new bearing at the level with a case of the transmission (fig. 8.70).
3. Establish an external part of the bearing with the signed external surface.
4. Screw the directing basic plug of coupling on a transmission case, having tightened bolts the required moment.
5. Install the coupling switching off bearing, a fork of switching off of coupling and the separating lever. Grease the surface of sliding of the directing basic plug for the bearing of switching off of coupling with a thin layer of a disulfide of molybdenic paste.

Secondary shaft
The secondary shaft and the leading gear wheel of a secondary shaft are united in a single whole. Always replace a gear wreath and the leading gear wheel of a secondary shaft only in couple. Note flutes (continuous flutes on the top parts of teeths). All gear wheels, needle bearings and synchronizers settle down on a shaft equally. All rings of synchronizers are interchanged.

Assembly
1. Collect synchronizers 1 and 2nd of transfers and the 3rd and 4th transfers.

2. For fastening of springs of the synchronizer in the provisions opposite to provisions of the ram, use hooks (fig. 8.71).
3. Springs of synchronizers do not settle down ledges.
4. Place each ram on the flat middle of teeths of the sliding coupling.

5. Install the roller bearing on a secondary shaft (fig. 8.72).
6. Establish an external ring of the roller bearing of small diameter on a secondary shaft.
7. Establish both half of a persistent washer on secondary to a shaft and fix by a lock ring. Install one number of needle bearings on a secondary shaft and a gear wheel of the 4th transfer on the needle bearing.
8. Grease the needle bearing and an opening of a basic gear wheel with lubricant of high pressure.
9. Establish a synchronizer ring on a cone of a gear wheel of the 4th transfer.

10. The KM-514 tool press the assembled synchronizer 3rd and 4th of transfers (fig. 8.73).
11. Previously heat the assembled synchronizer to temperature of 100 °C (use the thermopainting pencils).
12. Grease the condensing surfaces of a secondary shaft with lubricant of high pressure.
13. Install the double needle bearing and a gear wheel of the 3rd transfer (with a synchronizer ring) on the needle bearing.
14. Grease the needle bearing and an opening of a basic gear wheel with lubricant of high pressure.
15. Establish both half of a persistent washer on secondary to a shaft and fix by a lock ring.
16. Install the needle bearing on a secondary shaft and a gear wheel of the 2nd transfer on the needle bearing.
17. Grease the needle bearing and an opening of a basic gear wheel with lubricant of high pressure.
18. Establish a synchronizer ring on a cone of a gear wheel of the 2nd transfer.

19. The KM-514 tool press the assembled synchronizer 1 and 2nd of transfers (fig. 8.74).
20. Previously heat the assembled synchronizer to temperature of 100 °C (use the thermopainting pencils).
21. Establish a fork of switching to external shlitsovanny parts of the ball bearing.
22. Grease installation sites on secondary to a shaft with lubricant of high pressure.
23. Fix the synchronizer by a new lock ring.
24. Install the needle bearing on a secondary shaft and a gear wheel of the 1st transfer (with a synchronizer ring) on the needle bearing.

25. Insert the axial needle bearing into a forward part of a gear wheel of the 1st transfer (fig. 8.75).
26. Grease needle bearings and an opening of a basic gear wheel with lubricant of high pressure.

27. KM-311-2 adaptation press a washer and the ball bearing (fig. 8.76). Before it fix a new lock ring with the long ends (for a secondary shaft on a back case). Previously heat a pro-masonry washer to temperature of 100 °C.
28. Establish an external ring of the ball bearing on a back case.
29. Fix the ball bearing by a new lock ring.

       PREVENTION
All gear wheels have to rotate easily on a shaft.

30. KM-334 adaptation press the ball bearing in the block of gear wheels (fig. 8.77). Establish an external ring of the ball bearing on a back case of the transmission.
31. Previously establish a new lock ring (for the block of gear wheels on a back case).
32. Fix the ball bearing on the block of gear wheels by a new lock ring.
33. Press a main shaft, at first a thin part, in the block of gear wheels from outside, opposite to an arrangement of the ball bearing.

Pressing a shaft in the block of gear wheels, do not damage longitudinal vents. Note the sizes of various options. The press fitting of main shafts of group 1 in vents of the block of gear wheels needs to be carried out manually. The size A (fig. 8.78) has to be no more than 5 mm. If the size A less than 0 mm, a press fitting need to be carried out to a shaft from group of the size 2. If the size A more than 5 mm, replace the block of gear wheels.

Back case of the transmission

Installation
1. Press against the stop a shaft of an intermediate gear wheel of a backing with a lock ball in a back case.

2. KM-308/2 adaptation insert a pin into a fork and a rod of switching of the 1st and 2nd transfers (fig. 8.79).
3. The vystupaniye of the new holding pin on 2 mm is allowed.

4. Insert a secondary shaft, a main shaft, a switching fork, a rod of switching of the 1st and 2nd transfers and an intermediate gear wheel of a backing into a back case (fig. 8.80). Fix a back case on the assembly KM-552 device.
5. The groove of a fork of switching of a gear wheel of a backing has to settle down above.
6. Grease a backing gear wheel opening with lubricant of high pressure.
7. Establish a persistent washer on an intermediate gear wheel of a backing.
8. Fix secondary and primary shaft by lock rings. Lock rings have to be established in flutes from two parties. For installation of lock rings use KM-443-A adaptation.
9. At installation it is necessary to use new lock rings.

10. Insert a rod and the fork of switching of a gear wheel of a backing conducting a gear wheel of the 5th transfer; a rod and a fork of switching of the 3rd and 4th transfers and the closing pin for fixing of gear wheels in a back case (fig. 8.81).
11. At installation it is necessary to use new pins.

       PREVENTION
At installation of the lock pins holding all rods use wooden whetstones not to damage rods.

12. Tighten bolts of fastening of a crossing point of the closing pins on a back case the moment of 30 N • m (fig. 8.82).
13. Apply on a carving of bolts kontrovochny structure 15 10 177 (90 167 347), interfering their self-unscrewing (the blocking liquid).

17. Fix a back case on KM-554 adaptation (fig. 8.85).

21. Establish by sliding a gear wheel of the 5th transfer (small) and a ring of the synchronizer on a secondary shaft.

26. Screw a bolt of fastening of a basic bed with the shaking lever and tighten its moment 22 N • m.
27. Apply on a carving of new bolts kontrovochny structure 15 10 177 (90 167 347), interfering their self-unscrewing (the blocking liquid).
28. Screw completely collected back case (without transmission casing) on the transmission case installed in the car, and fix by bolts, having tightened their moment 15 N • m.
29. KM-564 adaptation screw a bolt with a round head in a main shaft of the transmission and a vpressuyta a shaft in the block of gear wheels against the stop.
30. At first it is careful, manually insert sliding a main shaft into the block of gear wheels.
31. Fix a main shaft by a lock ring.
32. At installation it is necessary to use new lock rings.
33. Establish a transmission casing on a back case and fix by bolts, having tightened them the required moment.
Moments of an inhaling of bolts: M7x1,0 – 15 N • m, M8x1,2 – 20 N • m.
34. Fill in oil in the transmission.
To remove and press a main shaft in the transmission, turn out a deaf nut from the transmission.

       PREVENTION
If operations are performed on coupling, the casing of the transmission remains on a back case.

1. Collect rubber connections, using the new holding pin (fig. 8.88). For this purpose fix connections by a consumer pin and the holding clip (not to connect rivets!). Grease a pin with silicone lubricant.
2. Insert an epiploon against the stop into a casing. Fill with lubricant of universal purpose space between working edges of an epiploon.
3. KM-552 adaptation screw up a casing.
4. KM-308 adaptation insert a rod and an axis of switching into a casing and establish pins. An admissible vystupaniye of a new pin – 2 mm.

5. Move the intermediate lever of switching, press a spring and the plug on the directing pin and fix by a lock ring (fig. 8.89). Use a new lock ring.
6. Insert casing knot into a case of the transmission and fix by bolts, having tightened their moment 15 N • m. Fix by lubricant laying on a transmission case. The transmission has to be in neutral situation.
7. Wrap a discharge stopper on a casing.
